How many boxes fit on a pallet?

The calculation has two parts.

Boxes per layer depends on the usable pallet length and width, the packed outside box dimensions, spacing and edge clearance. Layers high depends on the available load height divided by the upright box height.

Area division alone is not enough. A leftover strip may have plenty of square inches but still be too narrow for another complete box.

Worked example: 16 × 12 × 12 inch boxes.

A uniform 3 × 3 layout fits nine boxes per layer. Combining upright 90-degree orientations fits 10 boxes per layer: two 12-inch-wide strips hold three boxes each along the 48-inch edge, and one 16-inch-wide strip holds four rotated boxes. The strips use 12 + 12 + 16 = 40 inches of pallet width.

1. Confirm a usable 48 × 40 inch deck with no gaps or edge clearance.
2. Enter packed box dimensions of 16 × 12 × 12 inches.
3. Subtract a 6-inch pallet base from a 72-inch total limit: 66 inches for the load.
4. Keep five complete 12-inch layers; do not round up the remaining half-layer.
5. Multiply 10 × 5 = 50 boxes per pallet. The uniform layout would give 9 × 5 = 45.

For an order of 120 boxes, this geometric capacity requires three pallets: 50 + 50 + 20. Weight and stacking limits can reduce the capacity.

What can reduce the real quantity?

Payload, compression strength, humidity, overhang rules, stability, wrapping, corner boards, required gaps and receiving equipment can all reduce the practical count. Treat the geometric result as a planning estimate and verify the finished load.
